It sounds like you’re issue is related to the ArcOK process. If there’s no Material where the Torch is Firing, it won’t be able to make contact with the Material. It’ll continue to Fire, wait, turn the Plasma OFF, then Fire again and repeat this process indefinitely till you place a scrap piece of M...

Yes, the Update fixes the issue where some cuts where going off course if the single cut is more than 85”.

Do we need to do a table update everytime we update the program to the newest version? If you’re Updating from a Tablet version that’s prior to 3.00, then you’ll need to Update the Table. Once you’ve Updated the Table to any version starting at 3.00 and up, you won’t need to Update the Table again ...

The only thing I can think of that’s different in the New Software that might effect the smoothness of a cut is a different Feedrate. The New Software goes back to all the original default Feedrates, so if you were running a Custom Feedrate, try putting that value back in.
